Flat panels protected by corner blocks and film survive the same journey far better, so fewer units are written off or returned as damaged.

Lower damage rates reduce the cost that would otherwise be spread across every unit sold, and they also cut the volume of returns the retailer must handle.

The design has to change to suit the box

Flat-pack construction favors panels of engineered board joined by fittings that a buyer can install with a simple tool, because complex joinery cannot be shipped disassembled.

That constraint shapes what these pieces look like and how they are built, rather than being a compromise applied to an existing design.

It also limits how many times a piece can be taken apart and rebuilt, since the fittings rely on the fibers of the board holding their grip.

Where the saving disappears

Paid assembly services return the transferred labor to the price, and once added, the total can approach that of a comparable pre-assembled piece.

Very large items still require two people and a vehicle regardless of packing, so the delivery cost advantage narrows for the biggest pieces in a range.

The saving is greatest on medium-sized items a household can carry, assemble and keep in place for years, which is the use the format was designed around.
